I have a little bit of solvent welding to do this weekend to make it homogenous, but ABS is nice to work with in that respect.

And once this is done, it will also form the template for the foam cutting.

Aside from material yield is there any reason you did not have it cut out all in one piece?
Would it not be better if you did not have to weld all the pieces together?

Nope, that was the reason. I did however put some thought into this..

The original ABS sheet size (as available from supplier) was 1m x 2m. So I could potentially get one board per sheet, if I did it in one piece. But that would mean a huge amount of wastage. The waterjet cutting would also be marginally cheaper.

Alternatively I could cut only the lengthwise bits and weld them at the tips, which would reduce waste a lot, but I would still need to weld. Since I would still need to weld, I could just as well economise further and squeeze 6 boards out of one sheet.

As for being better, it would be marginally better, but not significantly so, in my opinion.

Solvent welding (methylene chloride) ABS provides pretty good bonds, and with my test samples resulted in substrate failure as opposed to cohesive failure, i.e. the bond is as strong as the base material.
Also, the ABS doesn't play much of a structural role and from a sealing perspective the bond lines are normal to the outer surface, so the edge sealing is still effective.

So the tradeoff was pretty much wastage vs additional effort. And since I did the welding this past weekend I can tell you it took maybe half an hour to complete. I'll take a pic tonight.

Thanks! Really enjoying watching your project. I have a CNC at my work which I used to operate and we use ABS and PVC on a daily basis so I have a lot of materials at my disposal. I always think one day I will build some boards... never yet got around to it. But if I did I think I would want to cut the core and the rail on the CNC so that they would mate perfectly, but I don't know what I am talking about really... just thinking out loud...

Thanks man. Amazing to get all the feedback on the forum :thumb:

If I had access to a free CNC I would get up to all kinds of mischief :D

The abs is good on the rails for impacts, useless as a stringer. The corecell is a better sandwich.
I agree on thickness, my Shinn Monk is like 2-3mm on tips. You should mill it down.

We got the divinycell H, already scored and drilled for infusion. I used my rail frame as a template, cut out the 2 pieces and beveled the edges. Took about an hour, but the core is now done.
Now we just have to go shopping for some fabric and resin, stick it all in a bag and let the infusion begin!

I call it a stringer but it's really just a mounting plate for the inserts, handle, fins, gopro mount or whatever I still want to attach later.
The corecell would have been my first choice, but we couldn't get the pre-drilled and scored version, so we went for divinycell.
And I have milled down the edges, thanks for the advice.

yar stick it in the bag !!

how do you apply the graphics ? is it applied after like a vinyl sticker ? or is it bonded on in the vacuum process ?

Graphics goes into the bag as well, with a thin layer of glass over it. Mylar sheets top and bottom give it a super smooth finish, so after it comes out of the bag all that needs to be done is to trim the edges and drill the inserts.
