Hot glue is crap IMHO, at least the ones I've tried - it's soft, hard to apply uniformly, expensive and probably won't stick to epoxy. There might be different kinds though.

One more question - would it make sense to make the rails using a square fiberglass rope as a filler? Glue it to the edge, make sure it's flush with the edge, and laminate with infusion. I'm thinking, something along the lines (pun intended) of 4x4mm that people use for fireplaces: http://plastena.l...

What about using a nylon sleeve for the center line? I had a cabrinha bar, and while it was thick and not that comfy, I liked their center line solution a lot:

Not trying to argue, since you can just slam me down with proper experience ;) just pointing out that both approaches are valid. I've seen plenty of paulownia+fg boards, I personally ride the flysplit2 now, and am quite happy with it. My personal preference is towards more and stronger reinforcement...

Also, Downunder, please note, that we're building a bloody door, it's 170x50, 0.85sqm area. The boards you mentioned are probably something along the lines of 130x36, which is more like 0.45sqm, almost half!
