Hi Haare,
I have more questions.
I ordered the 20mm nylon rod. They sent 22m. I sent them a message to tell them they sent the wrong part and they said that the posted specifications were not exact. They were very nice and sent my money back. I am going cut the 22mm nylon rod into 7mm disks and epoxy them in the ends to seal the ends.
Are you suggesting adding a small section of 20x22 tubing to the center to give it more strength around the center hole? I am wondering if a small section of the 22mm rod inside the 25x22 tubing at the center hole would be strong enough.
FYI I also ordered the graphite 20mm rod as an alternative option for the center hole

I made second batch of bars. This time with 1 centerhole. It was very easy. I used PVC pipe 22mm to make the center hole. I heated it to make it the right shape. I used 22x25 mm carbon bar and 20x22mm reinforcement. I used 20mm nylon bar to seal the ends. easy. epoxy to glue everything in place.

For 2nd bar experiment, I took your suggestion and used a nylon rod insert for center hole, used a drill and dremel to make hole. Fine grit sand paper wrapped around a pencil to finish. Seems smooth enough.

I have not seen black PVC. Isn't that ABS?

Hi Guys,
For the center hole lubricant material you can simply mix graphite powder in epoxy.
So concretely you push foam corks at each side of the hole (just keep 5 to 10mm more than the center hole diameter) drill only one side first, then you poor that epoxy/graphite mix inside and then you drill through again and smoothen the edge with a shank.
Graphite powder is used for lock lubrification and this is a common adder proposed by resin suppliers.
I am now DIY my own bar based on a mountain bike bar, the great advantage is that the center portion has an an expended diameter of 31,8mm, so this is exactly what we are looking for and the ~7° bar angle is not a problem. For the lines winding (and back lines stopper since I will apply prusik knot for easy wide adjustment) I also found small carbon ends.

First foil session with DIY carbon bar on 17m cloud and 5-15mph winds averaging 7-10mph, very variable and gusty. Bar performed amazingly well and extra throw and depower made handling the gusts much easier with such a big kite. Really loaded up the bar pressure but no flex noticeable. Lack of bar ends made it easy to slide hand up and grab leader line to yank more turn at bottom of kiteloop to save a kite dunk. Only adjustment I need to make is maybe shorten center line below bar to make it easier to reach bar after letting go. Love the light weight and feel. Bar unspins itself so quick and easy. No inertia.

I’d go for 25-30mm each side if I did this.
Also might add extra wraps of carbon or glass around outside near hole. Both would help to take beatings from safety releases, stress concentrations from the hole etc...
